Context and challenge
Electronics plants need tight temperature, humidity and cooling reliability, so operators tend to run one more machine than necessary and keep generous margins. The existing BAS systems were isolated, data was scattered and the saving potential was invisible.
The hard constraint: no strategy may compromise the process environment.
What we did
- Integrate the existing BAS: controllers kept in place, plant equipment connected to one platform for full monitoring.
- Add the AI engine: a strategy layer above existing control, optimising staging and frequency against load and outdoor conditions.
- Safety boundaries: hard limits on critical parameters and automatic fallback to the original control logic.
- Managed operation: remote monitoring plus on-site inspection, with strategies following the production schedule.
Result
Average plant EER is above 4.7 and the plant saves 20% of its energy while still meeting process conditions. Operation moved from experience-driven to data-driven.
Industrial clients care less about the saving number than about whether production is affected. Rollback, hard constraints and explainable strategies are what make this class of project deliverable.
Make the plant controllable first
| Stage | Approach | Purpose |
|---|---|---|
| Integrate | Existing BAS consolidated into one data model | See how the plant actually runs |
| Constrain | Hard limits + one-click rollback | Protect the process environment |
| Optimise | Staging and frequency combination | Plant EER > 4.7 |
| Operate | Remote monitoring + site inspection | Sustain the 20% saving |
Industrial savings vary with production load; segment verification by shift and season.

We keep the full test record and strategy log for this project. If your plant looks similar, start with a measured audit before committing to a retrofit.
